Gary Works Revitalization

Client: United States Steel – Gary Works, Indiana
Program Overview
Comprehensive modernization of legacy heavy industrial infrastructure integrating utilities, controls, steam generation, and process manufacturing upgrades.
Scope Highlights
- Converted eight tri-fuel boilers to dual-fuel (blast furnace gas + natural gas)
- Implemented plant-wide DCS across boilers, turbine-generator, turbo blowers, and feedwater systems
- Installed 1,800 GPM reverse osmosis system with ultrafiltration and softeners
- Uprated steam turbine and generator from 160 MW to 190 MW
- Overhauled turbo blower turbines and replaced compressors
84” Continuous Pickle Line Revitalization
- New PLC control system and 55 Siemens drive replacements
- Installed 1,000-foot acid pickling tank

Program Overview
Full three-unit coal-to-natural gas conversion at a major baseload generating facility.
Scope Highlights
- Delivered new auxiliary steam boiler plant for cold-start capability
- Developed major gas supply and distribution infrastructure
- Constructed high-pressure natural gas pipelines from ANR and NGPL (Kinder Morgan)
